EGR valve

The EGR valve feeds part of the exhaust gas back into the intake to lower combustion temperature and nitrogen oxide (NOx) emissions. Those gases carry soot, so the valve and its cooler get dirty over time, especially on diesels used for short urban trips.

What to do

Jerking, black smoke, loss of power or the engine warning light with limp mode are usually the first symptoms. A timely clean may be enough; if the valve is seized, it is replaced. If you are losing coolant with no visible leak, check the EGR cooler: an internal leak can damage the engine.

From most to least important (severity × frequency). Each page details the affected versions and years, symptoms, cost and how to check for it.

  1. 1Critical severityFrequency: Very frequentBMW B47EGR cooler leaks with risk of engine fireYes: the EGR valve cooler can suffer internal coolant leaks which, mixed with soot and oil, can reach combustion temperatures; BMW has launched several technical campaigns since 2018 to inspect and replace it because of the risk of engine fire.Repair (garage): €500–€1,500
  2. 2Critical severityFrequency: Very frequentBMW N57EGR cooler leaks with risk of engine fireYes: like the N47 and B47, the N57 is covered by BMW's service campaign for EGR cooler leaks, which can mix coolant with soot and oil to combustion temperatures. BMW checks free of charge the 6-cylinder engines built between July 2012 and June 2015 because of the fire risk.
  3. 3High severityFrequency: Very frequentOM651EGR and particulate filter clogging, and emissions software updatesThe particulate filter and EGR clog up with short journeys, as on any diesel with these systems. In addition, Germany's KBA required software updates on several models with this engine between 2018 and 2021 because of a function that reduced EGR outside a temperature range.Repair (garage): €800–€2,500
  4. 4Medium severityFrequency: Very frequentOM642Emissions defeat device (AdBlue/EGR) and software update campaignGermany's KBA found indications of emissions manipulation in cars with the OM642 engine (alongside the OM651): AdBlue dosing and the EGR changed between the test bench and the road. Mercedes-Benz denied it, but in 2018 it recalled hundreds of thousands of diesels in Europe.
  5. 5Medium severityFrequency: Very frequent2.0/2.2 D-4DEGR valve clogged with sootYes: the EGR valve clogs with soot very frequently across the whole 1AD/2AD D-4D family, especially with urban use and short journeys, and it usually causes a loss of power or the engine warning light to come on.Appears at around 45,000 km
  6. 6Medium severityFrequency: Very frequent1.9 TDIEGR valve clogged with carbonThe 1.9 TDI's EGR valve fills with carbon deposits, especially on short, urban journeys, and it is the fault that appears in the statistics for every model and output consulted, from the rotary pump to the unit injector.Repair (garage): €350–€450Appears at around 50,000 km
  7. 7High severityFrequency: Occasional2.2 / 2.4 / 3.2 TDCi (Puma)EGR valve and EGR cooler faults on the 2.2 TDCiThe sources point to the EGR valve (jerking from around 50,000 km, according to CarVerif) and the EGR cooler (coolant leaking into the oil, according to AutoTrader) as weak points of the 2.2; on the Transit, Haynes cites faults with the EGR valve and hoses.
  8. 8High severityFrequency: Occasional2.2 TD4 / SD4Coolant leak from the EGR valve coolerThe 2.2 diesel's EGR cooler can crack from vibration and lose coolant; Haynes documents it on the Freelander 2 and the owner of an Evoque SD4 suffered it at 150,000 km. The low coolant level message gives the warning.
  9. 9High severityFrequency: Occasional2.3 dCi (M9T)Clogged or broken EGR valve damaging the turboThe 2.3 dCi's EGR valve clogs with soot in urban use and, if it breaks, its fragments can damage the turbo. A French source cites bills of €1,200 to €2,300 for the EGR and turbo together.Repair (garage): €1,200–€2,300
  10. 10High severityFrequency: Occasional1.8 HybridEGR cooler leak into the intake and risk to the head gasketOn units built between 2015 and 2018, the EGR cooler can crack and let coolant pass into the intake; Toyota ran a campaign in 2021, documented on the Auris. On Prius III forums, a fouled EGR valve is also linked to one case of head gasket failure at very high mileage.
  11. 11Medium severityFrequency: Common1.6 HDiDirty EGR valve and EGR cooler leaksThe 1.6 HDi EGR valve gets dirty easily, especially in town use, and causes jerking and stalling at idle. On the 8V engines the EGR cooler also fails, consuming coolant with no visible leaks.
  12. 12Medium severityFrequency: Common2.0 TDIDirty EGR valve and EGR cooler leaksThe 2.0 TDI's EGR valve often fills with carbon, especially with short journeys, and causes smoke and loss of power. On the EA189, the EGR cooler can also lose coolant.Repair (garage): €100–€300
  13. 13Medium severityFrequency: Common1.5 dCiBlocked EGR valve on the early 1.5 dCiThe EGR valve often gets dirty and fails on the 65, 80 and 100 hp 1.5 dCi engines from before 2007; on later versions it is much less common. Cleaning it is often enough.
  14. 14Medium severityFrequency: CommonBMW N47Clogged or seized EGR valveYes, as on most diesels of its generation: the N47's EGR valve seizes or clogs with carbon, especially on cars used in town, causing an unstable idle, jerking and loss of power; it is not usually a serious fault if it is cleaned or replaced in time.Repair (garage): €400–€1,500

Frequently asked questions

Can the EGR valve be cleaned, or does it have to be replaced?

It depends on the valve. Older mechanical ones often work again after a good clean: the carbon is scraped off and a solvent is left to soak in, up to an hour of work. On modern electronically controlled valves, if the fault is electronic, it is advisable to replace it with a new one rather than a used one.[9]

Is it legal to delete the EGR valve?

No. Deleting it is an illegal modification, because the car no longer operates under the conditions it was type-approved for and emits more nitrogen oxides. It can mean failing the ITV (the periodic technical inspection in Spain), which already reads the control unit through the OBD port and detects that the system is not working.[19]

Which engines have the most faults with the EGR valve?

By severity and frequency, the BMW B47 (EGR cooler leaks with risk of engine fire, critical severity), the BMW N57 (EGR cooler leaks with risk of engine fire, critical severity), the OM651 (EGR and particulate filter clogging, and emissions software updates, high severity), the OM642 (emissions defeat device (AdBlue/EGR) and software update campaign, medium severity), the 2.0/2.2 D-4D (EGR valve clogged with soot, medium severity) and the 1.9 TDI (EGR valve clogged with carbon, medium severity). In total we have documented 58 engines with faults with the EGR valve.

How much does it cost to repair a fault with the EGR valve?

It depends a lot on the engine or car. At an independent garage, from €60 to €2,500, including VAT, based on the 20 faults with a documented cost. The most expensive is EGR and particulate filter clogging, and emissions software updates (OM651).

What symptoms does a fault with the EGR valve cause?

The most frequently cited in the documented faults: gradual loss of power, engine fault warning light (check engine), jerking or juddering when accelerating, black smoke when accelerating, coolant loss with no visible leak and sudden loss of power (limp mode).
